Your 20ft Container Is Shipping Air: 3 Costly Errors in Disposable Food Container Load Planning

A 20ft container filled with nested disposable food containers reaches its volume ceiling long before it comes close to its weight limit. Most of the payload goes unused. That single fact breaks almost every container load calculation an importer runs, because the standard freight formula was built for dense cargo — and nested plastic and aluminium foil packaging is the opposite of dense.

The result is predictable. An importer in Dubai or Dammam budgets for a full container, runs the numbers through a generic calculator, and discovers at the stuffing stage that the load finished two tiers early or would not close the doors. Getting the container load right before the order is confirmed is the difference between a clean shipment and a part-empty box you paid full freight on.

This guide covers the four-step container load calculation that works for nested food packaging, a worked example you can follow with your own carton figures, and the questions to put to any supplier before you sign off a shipment.

Why Standard Container Load Calculation Breaks on Disposable Food Packaging

Generic freight guidance answers a different question than the one you are asking. It tells you how many pallets or how many kilograms a box holds. For disposable food packaging, neither number is the binding constraint.

Volume-bound, not weight-bound — the payload figure is irrelevant

A standard 20ft dry container carries roughly 28 tonnes of payload across about 33 cubic metres of nominal internal volume. Cartons of disposable containers rarely weigh more than eight to twelve kilograms each. Run the arithmetic and a fully stuffed 20ft container of food packaging typically lands somewhere under three tonnes — under a tenth of what the container is rated to carry.

This is the first and most common container load error. The payload number is large and reassuring, so buyers anchor on it. It will never be reached. Every decision in a container load calculation for this product category comes down to cubic metres and carton geometry, and the weight column exists only to confirm you are nowhere near the limit.

Nesting ratio is the variable every generic calculator ignores

Disposable containers nest. A 750 ml round container might stand 60 mm tall on its own, but each additional container stacked into it adds only 12 to 15 mm. That increment — the nesting pitch — is what actually determines how many units fit inside a carton, and therefore how many units fit inside the shipping container.

No online container load calculator asks for nesting pitch, because it has no way to know it. It is a property of the mould: wall angle, rim design, base profile. Two containers of identical stated capacity from two different manufacturers can differ by 20% in units per carton purely because one nests tighter. That difference carries straight through to your landed quantity per container load.

Lids compound it. Lids nest far tighter than bases, so a carton that packs bases and lids together is almost always less efficient than separate cartons for each. If your supplier ships combined cartons by default, ask whether split packing is available — on a full container load it frequently changes the total by a meaningful margin.

The 4-Step Container Load Calculation for Nested Food Containers

The container load calculation below works in the order the constraints actually bite. Each step narrows the answer from the previous one.

Step 1 — Measure the carton, never the product

The unit dimensions of the container are irrelevant to the shipping calculation. What goes into the box is a carton, and cartons are what you count. You need the external carton length, width and height in centimetres, and the units inside it. External matters — corrugated board adds real thickness, and using internal dimensions will quietly overstate your container load by several percent.

Step 2 — Nesting height, the number that changes the answer most

Ask for the nesting pitch and the units per carton together. If a supplier can give you units per carton but not the nesting pitch behind it, you cannot sanity-check the figure or compare two suppliers fairly. This is the single most useful number in the whole container load exercise and it is the one most often missing from a quotation.

Step 3 — Loadable volume, not nominal volume

Published container volumes are theoretical. Cartons do not tessellate perfectly, floors are not flat to the millimetre, and the last tier needs clearance. Use these approximate internal figures, then apply a realistic fill factor:

  • 20ft standard — about 5.90 m long, 2.35 m wide, 2.39 m high, roughly 33 m³ nominal
  • 40ft standard — about 12.03 m long, 2.35 m wide, 2.39 m high, roughly 67 m³ nominal
  • 40ft high cube — the same footprint at about 2.69 m high, roughly 76 m³ nominal

For cartonised cargo loaded by hand, 80% to 85% of nominal volume is a realistic working assumption. Anyone quoting you a container load figure at 100% fill is quoting a theoretical maximum that will not survive contact with an actual stuffing crew.

Step 4 — Door height, tier limit and carton crush

Two physical limits sit outside the volume maths. The door aperture on a 20ft container is lower than the internal roof height, so a load planned to internal height cannot always be walked in through the doors. And corrugated cartons have a stacking strength; beyond a certain number of tiers the bottom carton deforms, the nested stack inside shifts, and rim damage follows. Six tiers is a common practical ceiling for light cartons, but it is a question for your supplier, not a rule.

A Worked Container Load Example, Start to Finish

The figures below are illustrative — they show the method rather than any specific product. Substitute your own carton dimensions and the same container load calculation applies.

That last row is the whole argument. The container load is complete at roughly 8% of the rated payload, which is why weight-based estimates are useless here and why an extra tier of cartons is worth more to you than any weight allowance. Note also that a 40ft high cube does not simply double the 20ft figure — the extra 30 cm of height may or may not buy you a sixth tier depending on your carton height, and that single decision often moves the per-unit freight cost more than the choice of shipping line.

What Gulf Importers Get Wrong on Container Load Planning

Importers bringing disposable food packaging into Jebel Ali, Dammam, Hamad, Shuwaikh or Sohar hit three issues that do not show up in a spreadsheet.

Part-loads carry a cost that is not on the invoice. A container load planned at 80% fill because the order quantity was set before the carton figures arrived means you pay full ocean freight and full terminal handling on a box carrying four-fifths of what it could. Ordering to the container rather than ordering a round number and hoping it fits is the single largest saving available on this product category.

Demurrage exposure scales with unloading time, not container count. A badly planned container load with mixed carton sizes and no stuffing sequence takes materially longer to strip. Ask for cartons of uniform dimension where the product range allows it, and ask for a loading plan that keeps each SKU contiguous.

Humidity works against the bottom tier. Gulf-bound containers sit in high ambient humidity at both ends and inside the box in transit. Corrugated board loses compressive strength as it absorbs moisture, so the tier count that holds up on a dry inland move in India is not automatically safe on a sea leg to the Gulf. This is a reasonable thing to ask a manufacturer about directly, and a supplier operating a documented quality management system under ISO 9001:2015 should be able to tell you what board grade the cartons use and what stacking height it is specified for.

For distributors supplying the region’s delivery platforms — Talabat, Careem Food, Noon Food and the cloud kitchen operators behind them — the practical consequence is straightforward. Container load planning determines your landed quantity, your landed quantity determines your reorder cycle, and a reorder cycle built on a miscalculated container is what causes a stock-out three weeks before the next shipment berths.

The India Side: Container Load Thinking for Full-Truck Orders

Domestic distributors in Delhi NCR, Punjab, Gujarat, Rajasthan and Haryana face the same arithmetic in a different vehicle. A 32ft single-axle truck and a 20ft container are both volume-bound for this product, and the container load logic transfers directly: measure the carton, get the nesting pitch, apply a realistic fill factor, respect the tier limit.

The difference is that road freight is priced per trip rather than per box, so the penalty for a part-load is felt immediately and repeatedly. A distributor moving four trucks a month at 75% fill is paying for a fifth truck every quarter that never leaves the yard. Working backwards from the vehicle to the order quantity, rather than forwards from a target stock figure, is the fix.

5 Container Load Questions to Ask Any Supplier Before You Confirm

  1. What are the external carton dimensions, in centimetres? Internal dimensions or “approximate” figures are not usable for a container load calculation.
  2. What is the nesting pitch, and how many units per carton does it give? Both numbers together, so the figure can be checked.
  3. Do lids ship in the same carton or separately? And if together, what is the alternative split-packed figure?
  4. What board grade are the cartons, and how many tiers are they rated for? Particularly relevant on a humid sea leg.
  5. Can you provide a stuffing plan for the SKU mix I am ordering? A manufacturer who ships containers regularly will have this; one who does not, will not.

A supplier who can answer all five without going away to check is a supplier who loads containers as routine work. That is worth knowing before the first order, not after it.
